Total noob here. For pogonomyrmex, what size would the colony be when it out grows a THA Mini Hearth? What would be the next size to go to? XXL Mini Hearth? Nucleus? Any other options?

At 50 to 75 workers you should feel comfortable moving them to a Fallen fortress. I highly recommend you stick to flat nests like Labyrinths, etc.
Currently kept species
L. neoniger, P. occidentalis, C. modoc, C. novaeboracensis, C. vicinus, T. immigrans, A. occidentalis, S. molesta, P. imparis, M. kennedyi.
Previously kept species
T. rugatulus, B. depilis.
Looking for
Myrmecocystus pyramicus, Myrmecocystus semirufus, Myrmecocystus testaceus
Pheidole californica, Pheidole creightoni, Pheidole inquilina, Crematogaster coarctata, Crematogaster mutans
Would you start with a Fallen Fortress then move to a Labyrinth?
Queen is in tube with 5 workers and a brood.

Most people will tell you to keep them in test tubes until there is more. Personally, I find that advice to be very depended on species and the space. It is definitely safer to have the blanket mindset of not moving into a too big of a space. But I have only had bad consequences with very few times. Some species are a lot cleaner than other. I can't speak for Pogonomyrmex. Being harvesters, I can't see it being bad. Most of the time, the problem is ants would bring in the protein food into the chamber and leave it on the other end of the huge chamber which in turn will mold.

That is exactly what I did. Seen in my journal here. Currently have an XL Labyrinth on order for them.
